Had it happen making Glacial. I know exactly what he felt like and it is caused by excessive menthol. The FDA has more information on it, but the side effects include vertigo, dizziness, and even hallucinations I believe. That's for very, very high levels though. Anyway, long story short I'm not lazy about wearing my mask while making soap anymore.

Bingo! Almost scientific explanation. I assume he is just less tolerable, because of what I smell while making it and still alive

Oh yeah. And very careful about changing gloves after using menthol and before doing anything like, say, wiping sweat from my eyes or going to the bathroom.

Menthol causes vasodilation, which can be seen it in the resulting redness when applied to skin. It's typically minor, but the redness is from blood pooling in dilated vessels. The corresponding effect is a dip in BP. If his BP was already low or he was dehydrated (or both), it's possible that the amount of blood pooling (both internally and externally) dropped him low enough, fast enough that he felt faint.
