other than using a tap, i have now tried all suggestions. i also have a second nodachi razor that works perfectly. i tried screwing the handle of one onto the head of the other and vice versa and ended up with the same problem.
DanLaw - i truly appreciate your offer but it's not something that i'd like to try.
i'm stumped!

Did this narrow the problem down to the exact handle or top cap as the culprit?

That's strange Nat, too bad they're from Portugal because if the company would take a look at them it would take a few weeks.
  Edit: Might get some good glasses or magnifying glass and really inspect the studs on the cap. IDK.

I think I’m about as interested I. This puzzle as you are Nathan! So you have two Nodachi s. One won’t couple up with the cap and handle and one works fine. You tried the handle from the “fine” one on the busted cap and it won’t go. Have you tried the good cap on the busted handle? If both the cap and handle are buggered then I’d perhaps guess a cross-thread. Can you post a pic or two of the busted with the handle and cap threaded together with a backdrop with a straight line? (Chair rail. Counter edge! Door frame.) to see if the 90 degree angle is off? Perhaps take the thing down to a machine shop and have a machinist look it over. He’d probably do that for free just to watch us freaks giggle.

I also agree with it being cross threaded and probably damaged the threads on both sides. That would explain why neither part will interchange. Very generous offer by Dan! A tap and die will clean that thing right up!
