Back in my work days, supplying processed steel, this type of problem often came up. You have to investigate to find what part of the whole process changed. Many times on the first go around the answer was "nothing has changed". Then after more digging someone would say "welllll we did change this".

Most likely something changed.

Possibly. I have two Rockwell 6s razors. A basic silver/grey one snd a black one. I find the black one to be slightly milder at all plate settings. The black is a coating so it’s possible that it’s slightly changed the geometry. Then there’s the fact that these are metal injection Molded razors and not machined and while I certainly am not an expert, I think the mim process just isn’t as precise as machining and there’s bound to be some wear and variability in the molds over time and it’s possible that’s responsible for your irritation.  I think you could ask Rockwell if they’ll replace the razor. Id be interested in what they say/do.

Would that apply to the Chrome plated Zamak razors, though? He states he had a 2c then got a 6c.

Do they use MiM for zamak, too? Don't know much about it really.

I have to beg off on the idea of an exchange with Rockwell... this razor is an exchange. I purchased a 6C used it a few times and noticed that the two post were not seating completely in the base. It looked odd but did not affect the shave. I contacted Rockwell with photos asking if something was amiss; I explained that I wasn't looking for anything from Rockwell my inquiry was a point of interest. But they went ahead and replaced it.
So I think a second replacement is out the question.

I like BJP's idea and Marko idea of the mold is very interesting. I have been occupied on other things and haven't gotten to exploring some ideas presented: sharper blade, flater angle. But when thing calm down in few days I will explore these and report.
